Testing a lithium-ion battery and its individual cell banks can be a time-consuming process. For example, a 36V lithium-ion battery typically consists of 10 cells in series (10S), representing 10 separate banks. Depending on the number of cells in parallel within each bank, it may take up to 4 hours to charge and another 4 hours to discharge each bank. You have to do this 10 times for each bank. This thorough process is crucial for ensuring optimal battery performance, identifying imbalances, diagnosing faulty cells, and addressing any issues. Here are the steps we follow to accurately test the battery’s capacity and cell differences:


Tools and Equipment We Use

  • Multimeter -  To measure voltage and resistance.

  • Battery Analyzer/Tester: To measure the capacity and load of the battery.

  • Balance Charger: For testing and balancing cells if necessary.

  • Thermal Camera: To detect any hotspots in the cells.

  • Logging Software: To track and analyze data.


Testing procedure


Step 1: Measure Total Battery Voltage

  • Using a multimeter we measure the overall voltage of the battery pack.

  • Compare it to the rated voltage to ensure the battery is within an acceptable range.


Step 2: Check Individual Cell Voltages

  • We open the battery casing (if safe and permissible) or access the balance leads.

  • We measure the voltage of each cell or cell bank using the multimeter.

  • Record the readings for each cell.


Step 3: Calculate Cell Differences

  • We Identify the highest and lowest cell voltages from your readings.

  • Subtract the lowest voltage from the highest to determine the cell difference.

  • Example: If Cell 1 is 4.2V and Cell 2 is 4.0V, the difference is 0.2V.

  • A difference greater than 0.1-0.2V may indicate imbalance or issues.


Step 4: Test Cell Bank Capacity

  • Fully charge the battery banks using a balance charger.

  • Discharge the battery bank using a battery tester/analyzer at the rated current.

  • Measure the capacity (in mAh or Ah) of each cell bank during discharge.

  • Compare the measured capacities to the manufacturer’s specifications.


Step 5: Identify Capacity Disparities

  • Note any cell bank that has significantly lower capacity than others.

  • Lower capacity indicates potential cell degradation or failure.


Step 6: Test for Internal Resistance

  • Using a battery internal resistance tester we measure the resistance of each cell.

  • Higher internal resistance in a cell can indicate aging or damage.


Check for Temperature Variance

  • Monitor the temperature of each cell during charging/discharging using a thermal camera..

  • Uneven temperatures or over heating might indicate an issue such as overloading or internal damage.



Interpreting Results

  • Healthy Cells: Voltage differences under 0.1V and capacities close to the rated values.

  • Imbalance: Voltage differences over 0.2V; consider balancing the cells using a balance charger.

  • Degraded Cells: Significant capacity loss or high internal resistance; these cells may need replacement.

Once you place the order, please mail in or drop off your battery (including the battery pack and charger) at our workshop. A link to the repair form will be sent to you, which should be enclosed with your battery. This form includes recommendations for suitable couriers and instructions on how to safely pack your battery.

Once we receive the battery, we will diagnose the issue and provide a quote for refurbishment. If you agree to the quoted price, we will proceed with the repair, and the diagnostic fee will be deducted from the repair cost. If you decide not to proceed, we will return your battery at our expense with no additional charges.

Any re-celling will be performed using spot welding, unlike some other repairers who solder cells, which can damage them. Additionally, any replacement cells will be capacity and resistance matched to the existing cells, ensuring the longevity of the BMS. The BMS will be thoroughly tested and replaced if necessary. We also use thermal imaging to identify and address any overheating cells. Once repaired, the battery will be rebuilt and capacity tested.

The typical turnaround time is approximately 5 to 10 working days from the time we receive your battery. This allows adequate time for diagnosis, repair, testing, and delivery, depending on the severity of the fault.
